PET Lightweighting: 5 Strategies That Actually Work
Five proven strategies for reducing PET preform weight without sacrificing top-load, ESCR, or shelf life.
1. Optimize the stretch ratio
Most bottles are over-engineered. Target ASR 2.5–3.0 and HSR 4.0–4.5 for water; TSR 10–14. Run the engineering calculator before sampling — you may find 1–2g of preform weight available without geometry change.
2. Re-engineer the base
Petaloid bases over-thicken at the base centre. Modern designs distribute material to the feet with thinner centres, saving 0.8–1.5g on water and CSD bottles.
3. Switch neck finishes
PCO 1810 to PCO 1881 saves roughly 1 g of HDPE per cap (plus PET on the shorter neck) and 0.5g of preform neck PET. 38mm to 29/25 on water saves 2.5g per preform if the bottle design allows.
4. Use higher-IV resin
Higher intrinsic viscosity (IV 0.82+) gives better stretch and ESCR at lower wall thickness. Cost premium is offset by 5–10% lighter preform.
5. Validate shelf life
Lightweighting reduces wall thickness, which slightly reduces gas barrier. Run a 30-day accelerated shelf-life test before committing to a lighter preform. Most water and short-shelf-life CSD pass; juice and beer need more care.
Typical savings
Combining strategies 1–3 typically saves 8–15% resin per bottle. On a 100M-bottle program, that is 800–1500 tonnes of PET resin per year.
